Rapid Prototyping Processes - Rapid Casting, Low-Volume Casting, Investment Casting

Rapid prototype metal parts can be produced cost effectively by using casting techniques such as wax printing, investment casting and sand casting.

In the case of investment casting for rapid metal parts, a wax model of the component complete with runners and risers can quickly be produced using wax printing or wax casting techniques. The wax pattern is then dipped in a ceramic slurry or encased in fire clay. The dipped pattern is heated up which fires the mould and melts the wax which is then poured out leaving a cavity. Molten metal is poured into the mould before cooling and breaking away the ceramic mould to release the completed component. This process can be completed in anywhere from 1 day to 2 weeks depending on the size of the part. Components can be made from both ferrous and non-ferrous metals using this process, but non-ferrous rapid castings are more common.

In the case of sand casting, a pattern for both the component and any cores required can quickly be produced by using CNC machining, CNC routing, stereolithography (SLA), Fused Deposition Modelling (FDM), Selective Laser Sintering (SLS) or 3D Objet printing. In the case of Selective Laser Sintering (SLS) a direct sand mould sintering process is also available. In this process, the sand mould and cores is directly produced in the sintering machine without any further processing being required. In the case of the other techniques for producing a pattern, the pattern is then used to manually form a sand mould for casting ferrous and non-ferrous metals.
